LiFePO4 vs Lead-Acid Batteries for Industrial Equipment

LiFePO4 (also called LFP) and lead-acid batteries both power industrial equipment, but they differ in cycle life, usable energy, charging, and maintenance. This guide compares them for OEM and industrial buyers, using published test data and stating what it does and does not show. LBC designs custom LFP and NMC battery packs for OEM programs. Catalog reference designs start at 10 units and custom programs at 25 units.

Cycle life: what one independent test showed

Manufacturers publish a wide range of cycle-life figures. A 2017 paper in Agronomy Research (Papezova and Papez) reviewed supplier claims for LiFePO4 batteries of cycle-life performance at 70 to 100% depth of discharge (DoD), then tested one cell model.

Test condition Result
LiFePO4 cells, 100% DoD Capacity loss depended on the test conditions
LiFePO4 cells, 50% DoD Calculated lifetime depended on depth of discharge
12V 40Ah VRLA (figures from the literature cited in the paper) Lifetime depended on depth of discharge

These are results for one cell model under one test method, not a prediction for any LBC pack. Cycle life depends on the cell, DoD, charge and discharge rate, and temperature. The takeaway is that depth of discharge strongly affects life for both chemistries, and that published claims should be checked against test conditions.

Usable energy and voltage behavior

Amp-hour ratings do not map one-to-one between chemistries. Compare watt-hours (Wh = V × Ah) and the usable window for your duty cycle. LiFePO4 voltage stays flatter through discharge, so equipment that estimates charge from voltage may need a lithium-aware display or BMS data. A "48V-class" lead-acid system and a 51.2V LFP pack do not behave identically at the controller.

Charging

Lead-acid chargers use profiles built for flooded, AGM, or gel batteries, including equalization and float stages. LFP needs a lithium-specific charge profile with voltage and current limits that respect the BMS. The paper also notes that LiFePO4 has a slightly higher operating voltage and requires strict adherence to its prescribed operating mode.

Maintenance

Flooded lead-acid batteries need watering, equalization, and acid handling. LFP removes those tasks but adds BMS, charger, and connector discipline.

Cost: use inputs, not a slogan

In the paper's comparison, the VRLA battery's acquisition cost was about 45% of the same-rating LiFePO4 battery. Whether LFP costs less over its life depends on your inputs: shifts per day, depth of discharge, replacement interval, maintenance labor, charger changes, and downtime.

When lead-acid may still make sense

Lead-acid can fit light-duty or low-utilization equipment where upfront price dominates and the existing charger and tray are fixed.

System compatibility decides the outcome

Chemistry is only part of a replacement. Voltage window, charger, BMS limits, connectors, compartment size, and minimum weight all need review. Read the lead-acid replacement checklist, then compare LFP and NMC. Applications include AGV and AMR and telecom backup. See the charger catalog for lithium charger options.

FAQ

Does LiFePO4 last longer than lead-acid?

The independent study above compares LiFePO4 and VRLA performance under specific test conditions. Results depend on the cell, DoD, rates, and temperature.

Can I use my lead-acid charger for LiFePO4?

Only if it can run a lithium charge profile with equalization and float disabled, and it respects the BMS limits. Otherwise, use a lithium-specific charger.

Is LiFePO4 cheaper than lead-acid?

Upfront it usually is not: in the cited paper, VRLA cost about 45% of the same-rating LiFePO4 battery. Lifetime cost depends on duty cycle, replacements, maintenance, and downtime.

Does LBC sell single replacement batteries?

No. LBC designs custom battery packs for OEM programs. Catalog reference designs start at 10 units and custom programs at 25 units.
